Kaolin is a typical layered clay non-metallic mineral. It features sheet crystal structure, strict whiteness requirement, low iron impurity limit, and unique grindability. Unlike calcite, excessive strong grinding will break its natural sheet morphology and reduce product value for paper coating, ceramics and high-end fillers. When repurposing a calcium carbonate mill system for kaolin dry processing, the core selection principle is to preserve sheet crystals while achieving target fineness, low iron contamination and stable particle size distribution.
1. Confirm raw kaolin and finished powder specifications
Raw ore characteristics
- Hardness: Mohs 2–2.5, relatively soft; but associated quartz and iron-bearing minerals will increase abrasion and reduce whiteness.
- Moisture: Raw kaolin often carries high inherent moisture. For dry grinding, feed moisture must be controlled below 1.0%, so a drying system is usually required ahead of milling.
- Impurity: Iron oxide and titanium oxide are critical contaminants. Magnetic separation must be arranged before grinding to reduce iron impurities.
- Crystal structure: Paper-coating grade kaolin needs intact sheet particles; impact-heavy grinding equipment is not suitable.
Finished powder key indicators
- Target mesh / PSD: D50, D97 and residue; paper coating kaolin requires narrow PSD and high aspect ratio.
- Whiteness: Strict whiteness index, usually above 85–90 for high-end grades.
- Morphology: Retain flaky structure; avoid over-grinding into spherical fine particles.
- Capacity: Note that kaolin’s throughput of the same mill is different from calcium carbonate, due to differences in bulk density and grindability.
2. Core evaluation criteria for kaolin grinding mill
Low-impact, shear-style grinding principle
Avoid high-impact crushing, which shatters kaolin sheets. Prefer roller-shear grinding instead of strong impact grinding.
Low iron pollution design
Iron contamination is the top risk for kaolin. Check the material of rollers, liners, classifier impellers and blades. Use high-purity ceramic lining, non-ferrous or high-chromium low-iron alloy components to prevent metal wear debris mixing into powder.
Adjustable high-precision dynamic classification
Kaolin products for coatings and paper require tight PSD control. Variable-speed high-precision dynamic air classifier is mandatory, to separate fine fractions and return under-sized material back for gentle regrinding. Static classifiers cannot meet high-end kaolin requirements.
Anti-caking and drying matching
Kaolin is highly hygroscopic. If raw material moisture fluctuates, powder will stick to grinding chamber, classifier and filter bags. The whole system should reserve drying capacity and heat-insulated pipelines.
Closed negative pressure dust collection
Fine kaolin powder easily escapes. Equip PTFE membrane pulse dust collector to capture ultra-fine kaolin, reduce product loss and meet emission standards.
Easy cleaning for grade switching
If producing multiple kaolin grades, the grinding loop needs easy purging to prevent cross-contamination between low-grade and high-whiteness batches.
3. Suitable mill options adapted from calcium carbonate mill systems
Option 1: Vertical Roller Mill (VRM) with low-iron wear parts
Preferred choice for large-scale dry kaolin processing (325–1250 mesh)
- Advantages: Shear grinding protects sheet kaolin structure; large continuous capacity, integrated drying function, low specific energy consumption. Can upgrade rollers and liners to low-iron materials.
- Limitation: Difficult to produce ultra-fine kaolin finer than 1500 mesh while maintaining sheet morphology; high initial investment.
- Application: Large plants for ceramic raw material, ordinary paper filler and plastic filling kaolin.
Option 2: Ball Mill + independent high-speed dynamic classifier (low-iron lining version)
Best for high-end, multi-grade kaolin (800–3000 mesh) with strict PSD and whiteness requirements
- Advantages: Flexible fineness adjustment; adopt ceramic lining and ceramic grinding media to minimize iron pollution; excellent PSD control. Suitable for paper coating and high-gloss coating kaolin.
- Limitation: Larger footprint, higher energy consumption; operation parameters must be carefully controlled to avoid excessive impact damage to kaolin sheets.
- Application: Factories producing premium paper coating and high-performance filler kaolin.
Option 3: Ultrafine Ring Roller Mill
Cost-effective for small and medium dry kaolin production (325–2000 mesh)
- Advantages: Moderate investment, compact layout, shear grinding principle, integrated classification and dust collection.
- Limitation: Limited single machine output; wear parts need low-iron upgrade; PSD precision is inferior to ball mill + classifier.
- Application: Small plants for coating, rubber and low-to-medium grade filler kaolin.
Note: Jet mill is not recommended for conventional kaolin mass production. The high-velocity impact will destroy the flaky crystal structure and greatly raise operating costs.
4. Full system configuration checklist for kaolin
- Pre-drying unit: Reduce raw kaolin moisture below 1.0%.
- Pre-magnetic separator: Remove iron-bearing impurities before grinding to protect whiteness.
- Low-iron modification of grinding chamber: Ceramic lining / low-iron alloy rollers and liners.
- Variable-speed dynamic air classifier for accurate PSD cut point.
- PTFE membrane pulse dust collector for fine kaolin powder recovery.
- Heat-preserved pipeline to prevent moisture condensation and powder caking.
- Optional surface modification system for activated kaolin filler.
- PLC automatic control for stable grinding parameters to avoid over-grinding.
5. Common mistakes during mill selection for kaolin
- Directly use standard GCC mill with ordinary steel liners, causing iron pollution and whiteness drop.
- Apply impact grinding equipment, breaking kaolin sheet crystals and reducing product value.
- Ignore pre-drying; wet kaolin sticks on filter bags and causes frequent blockage.
- Use GCC mill’s rated capacity as kaolin output; kaolin bulk density is different, so actual throughput will change.
- Skip ore test grinding. Different kaolin deposits vary greatly in crystal form, impurity and grindability.
When selecting a calcium carbonate mill system adapted for kaolin processing:
Vertical roller mill with low-iron components is ideal for large-volume dry kaolin below 1250 mesh.
Ball mill + independent dynamic classifier with ceramic lining is the top selection for high-end paper-coating grade kaolin up to 3000 mesh.
Ultrafine ring roller mill works for small-medium capacity medium-grade kaolin.
The most critical factors are low-iron design, shear grinding to retain sheet morphology, matched drying system and high-precision dynamic classification. Always run test grinding with your kaolin ore sample before final purchase.
